Comparisons of Current Concepts for Press Hardened Steel Tailor Welded Blanks and Tailor Rolled Blanks on Center Pillar Reinforcements

Press hardened steels (PHS) are commonly used in automotive structural applications because of their combination of extremely high strength, load carrying capacity and the ability to form complex shapes in the press hardening process. Recent adoption of increased roof crush standards, side impact requirements and the increased focus on CO2 emissions and mass reduction have led autmotive manufacturers to significantly increase the amount of PHS being designed into future vehicle designs. As a way to further optimize the use of these steels, multi-gauge welded blanks of PHS and multi-material blanks of PHS to microalloyed steels of various thickness have been developed to help achieve these requirements. More recently, tailor rolled PHS, whereby the steel is rolled such that the thickness changes across the width of the sheet, have been developed.

A Methodology for Evaluating Body Architecture Concepts Using Technical Cost Modeling

The ability to make accurate decisions concerning early body-in-white architectures is critical to an automaker since these decisions often have long term cost and weight impacts. We address this need with a methodology which can be used to assist in body architecture decisions using process-based technical cost modeling (TCM) as a filter to evaluate alternate designs. Despite the data limitations of early design concepts, TCM can be used to identify key trends for cost-effectiveness between design variants. A compact body-in-white architecture will be used as a case study to illustrate this technique. The baseline steel structure will be compared to several alternate aluminum intensive structures in the context of production volume.

The Effect of Strain on Stainless Steel Surface Finish

The bright surface finish of exterior automotive moldings made from stainless steel can become hazed and reflections distorted as a result of forming done during the manufacturing processes. Bright moldings are frequently used to give styling differentiation accents to vehicle exteriors. Stainless steel provides cost effective differentiation with a material that is durable and relatively easy to form to shapes desired by the stylist. Because of the desirable attributes of stainless steel, an understanding of the threshold of unacceptable surface appearance is necessary to maximize showroom appeal and avoid customer complaints that result in warranty claims. This paper quantifies the effect that manufacturing strain and strain rate have on the surface finish of 436M2 stainless steel. Controlled experiments were conducted on production grade stainless steel strips subjected to a variety of strain and strain rates typical of manufacturing processes.

Probability of a Crash During Plug-in Charging

Plug-in electric vehicles are becoming increasingly popular as the U.S. and other nations look for ways to reduce the usage of petroleum fuels and reduce the carbon emission footprint. Though plug-in electric vehicles offer many advantages over conventional vehicles, they also present some unique potential hazards due to the presence of high voltage in the vehicle. Specifically, potential high voltage hazards can occur if the electric vehicle is crashed by another vehicle during its plug-in charging session. High voltage hazards include the possibility of electrical shock and thermal events as a result of electrical arcing that can cause injury or death to persons that operate or work around plug-in electric vehicles. Automotive Safety Integrity Level (ISO 26262), often abbreviated as ASIL, is used by the automotive industry for determining the ranking of safety hazards.

Advanced Field Study of Rollover Sensor Equipped Vehicles

General Motors (GM), OnStar and the University of Michigan International Center for Automotive Medicine (ICAM) have formed a partnership to investigate and analyze real world rollover crashes involving GM vehicles equipped with rollover sensing technology and rollover-capable roof rail airbag systems. Candidates for the study are initially identified by OnStar, who receive notification of a rollover crash through the vehicle's Automatic Crash Response system. If the customer agrees to participate in the study, medical, vehicle and crash scene information are quickly gathered. This information is then reviewed by the medical and GM engineering communities to provide field relevant learning on injury mechanisms and vehicle system performance in rollover events. This paper provides a detailed review of the field case studies collected to date.

Safety Belt and Occupant Factors Influencing Thoracic & Upper Abdominal Injuries in Frontal Crashes

This paper reports on a study that examines the effect of shoulder belt load limiters and pretensioners as well as crash and occupant factors that influence upper torso harm in real-world frontal crashes. Cases from the University of Michigan International Center for Automotive Medicine (ICAM) database were analyzed. Additional information was used from other databases including the National Highway Traffic Safety Administration (NHTSA) New Car Assessment Program (NCAP), the Insurance Institute for Highway Safety (IIHS), the National Automotive Sampling System - Crashworthiness Data System (NASS-CDS), and patient data available from the University of Michigan Trauma Center. The ICAM database is comprised of information from real-world crashes in which occupants were seriously injured and required treatment at a Level 1 Trauma Center.

Development of Sensor Attachment Criteria (Immunity) - Side Impact Sensor Mounted on Door Impact Beam

The sensor mounted on the door impact beam plays a major role in side impact events. The accelerations of side impact sensors are processed by sensing algorithms to make a decision on the air bag deployment. The sensing signal criterion for the deployable condition is a well understood process. However, the non-deployment sensing signal for the immunity to abuse conditions is a function of sensor attachment stiffness to the base structure. The base structure can be a door inner panel or door impact beam. In one of the production program, the acceleration based sensor attached to the impact beam showed immunity issues in the abusive door slams/opening to objects. Hence, the computer Aided Engineering (CAE) analysis was used to develop the sensor attachment criterion.

A Fatigue Prediction Method for Spot Welded Joints

Generally linear finite element analysis (FEA) is used to predict fatigue life of spot welded joints in a vehicle body structure. Therefore, the effect of plastic deformation at the vicinity of the spot welded joints is not included on fatigue prediction. This study introduces a simple technique to include the plastic deformation effect without performing elastic-plastic finite element analysis. The S-N curve obtained from fatigue test results is modified to consider this effect. Tensile strength test results of spot welded joint specimens were utilized to find the load range for FEA equivalent to the applied load range for fatigue tests. To demonstrate the proposed approach, fatigue test results of advanced high strength steels (AHSS) for lap-shear and coach peel specimens were used. Both the specimen types were tested at various constant amplitudes with the load ratios of R=0.1 and 0.3.

Aggregate Vehicle Emission Estimates for Evaluating Control Strategies

Currently, states that are out of compliance with the National Ambient Air Quality Standards must, according to the Clean Air Act Amendments of 1990 (CAAA), develop and implement control strategies that demonstrate specific degrees of reduction in emissions-with the degree of reduction depending upon the severity of the problem. One tool that has been developed to aid regulators in both deciding an appropriate course of action and to demonstrate the desired reductions in mobile emissions is EPA's Mobile 5a emission estimation model. In our study, Mobile 5a has been used to examine the effects of regulatory strategies, as applied to the Northeast United States, on vehicle emissions under worst-case ozone-forming conditions.

Temperature Effects on the Deformation and Fracture of a Quenched-and-Partitioned Steel

Temperature effects on the deformation and fracture of a commercially produced transformation-induced plasticity (TRIP) steel subject to a two-step quenching and partitioning (Q&P) heat treatment are investigated. Strain field evolution at room temperature is quantified in this 980 MPa grade Q&P steel with a stereo digital image correlation (DIC) technique from quasi-static tensile tests of specimens with 0°, 45°, and 90° orientations. Baseline tensile properties along with the variation of the instantaneous hardening index with strain were computed. Variations of the bake-hardening index were explored under simulated paint bake conditions. Tensile properties were measured at selected temperatures between -100°C and 200°C and the TRIP effect was found to be temperature-dependent due to stress-induced martensitic transformation at lower temperatures versus strain-induced transformation at higher temperatures.

Alternative Tooling Technologies for Low Volume Stamping

Low volume manufacturing has become increasingly important for the automotive industry. Globalization trends have led automakers and their suppliers to operate in developing regions where minimum efficient scales can not always be achieved. With proper maintenance, standard cast iron stamping tools can be used to produce millions of parts, but require large investments. Thus at high production volumes, the impact of the tooling investment on individual piece costs is minimized. However, at low volumes there is a substantial cost penalty. In light of the trends towards localized manufacturing and relatively low demands in some developing markets, low cost stamping tools are needed. Several alternate tooling technologies exist, each of which require significantly lower initial investments, but suffer from greatly reduced tool lives. However, the use of these technologies at intermediate to high volumes requires multiple tool sets thus eliminating their cost advantage.

Idealized Vehicle Crash Test Pulses for Advanced Batteries

This paper reports a study undertaken by the Crash Safety Working Group (CSWG) of the United States Council for Automotive Research (USCAR) to determine generic acceleration pulses for testing and evaluating advanced batteries subjected to inertial loading for application in electric passenger vehicles. These pulses were based on characterizing vehicle acceleration time histories from standard laboratory vehicle crash tests. Crash tested passenger vehicles in the United States vehicle fleet of the model years 2005-2009 were used in this study. Crash test data, in terms of acceleration time histories, were collected from various crash modes conducted by the National Highway Traffic Safety Administration (NHTSA) during their New Car Assessment Program (NCAP) and Federal Motor Vehicle Safety Standards (FMVSS) evaluations, and the Insurance Institute for Highway Safety (IIHS).

The Front Center Airbag

General Motors and the Takata Corporation have worked together to bring to production a new, industry first technology called the Front Center Airbag which is being implemented on General Motors' 2013 Midsize Crossover Vehicles. This paper reviews field data, describes the hardware, and presents occupant test data to demonstrate in-position performance in far side impacts. The Front Center Airbag is an airbag that mounts to the inboard side of the driver front seat. It has a tubular cushion structure, and it deploys between the front seating positions in far side impacts, near side impacts and rollovers, with the cushion positioning itself adjacent the driver occupant's head and torso. This paper includes pictures of the technology along with a basic description of the design. In-position occupant performance is also described and illustrated with several examples. Single occupant and two front occupant far side impact test data are included, both with and without the airbag present.

New Safety Technologies for the Automotive Industry

With the increasing complexity of automotive systems and the related increasing use of software in them, new approaches are needed to ensure safety. In these new types of automotive systems, safety and reliability are different and require different engineering approaches. Accidents are increasingly due to design errors and to dysfunctional interactions among components rather than component failure. In addition, safety must be engineered and built into the design from the beginning; it is not possible to effectively and affordably add safety devices onto a finished design. This paper describes the need for new approaches to automotive safety and describes an alternative to the traditional reliability-based approaches to safety engineering. The new approach is based on systems theory and views accidents in terms of lack of control or enforcement of the behavioral constraints required to ensure safety.

The issue of initial presence and dynamic formation of voids around the heart and aorta is addressed to improve kinematics, force interaction and injury risk assessment of these organs of the Global Human Body Model. Ferritic Nitrocarburized Brake Rotors

Ferritic Nitrocarburized (FNC) cast iron brake rotors are proposed as a means to improve corrosion resistance, improve brake lining wear, as well as reduce corrosion-induced pulsation of automotive brake rotors. FNC processing of finish machined brake rotors presents challenges with controlling distortion, i.e., lateral run out (LRO). Prior investigations of FNC brake rotors suggested grinding the rotors to correct distortion. Post grinding the FNC processed rotors may reduce the FNC layer with an accompanying reduction in performance. Stress relieving (SR) the casting prior to FNC was found beneficial in providing a dimensionally acceptable rotor. Dimensional analysis of the stress relieved and FNC processed rotors will be presented. Benefits of FNC processed rotors will be reviewed.

Evaluation of Prog-Die Wear Properties on Bare DP1180 Steel

The die wear up to 80,800 hits on a prog-die setup for bare DP1180 steel was investigated in real production condition. In total, 31 die inserts with the combination of 11 die materials and 9 coatings were evaluated. The analytical results of die service life for each insert were provided by examining the evolution of surface wear on inserts and formed parts. The moments of appearance of die defects, propagation of die defects, and catastrophic failure were determined. Moreover, the surface roughness of the formed parts for each die insert was characterized using Wyko NT110 machine. The objectives of the current study are to evaluate the die durability of various tooling materials and coatings for flange operations on bare DP 1180 steel and update OEM tooling standards based on the experimental results. The current study provides the guidance for the die material and coating selections in large volume production for next generation AHSSs.

Effects of Safety Belt Pretensioning on ATD Motion in Rigid Fixture Rollover Testing

General Motors conducted a series of subsystem rigid fixture sled rollover tests to evaluate the effects of various safety belt pyrotechnic pretensioners on Anthropomorphic Test Device (ATD) head motion. Twelve tests were conducted using a rigid fixture comprised of a modified compact sport utility vehicle (SUV) body encased in a rigid exoskeleton. The testing simulated the pre-trip/trip, free flight and first roof to ground impact phases of a field representative curb trip initiation rollover crash test with a roof to ground impact angle of approximately 180 degrees. Various combinations of safety belt lap anchor, buckle and retractor pretensioners were tested and film analysis was used to measure trailing side ATD head motion relative to the vehicle. Additionally, a new analysis technique of measuring the reduction of lap webbing length during the crash event was developed for evaluating the ability of a restraint system to reduce ATD head motion during the rollover tests.
